I like the camp foam idea. you could cut individual washers/burrs/gaskets and stack them up until you have the right length. Then you could layer 5/8s inch flat foam on them to make a shaped core!

Next revision, you guys should take a look at putting the max pole length up to 8-9 feet. I'd think the way to take out a sword and board with a pike would be to attack constantly and agressively, with lots of feints. Make them work that shield, and keep them too busy to use the sword. dunno...
